Maintenance software for a plant that does not have a maintenance department

Most of it is built for plants with a team of twenty. Here is what a small Indian plant actually needs, what it costs, and when you should not buy anything at all.

What a small plant actually needs

Most maintenance software is built for a plant with a maintenance department. An SME has a maintenance person — often one engineer with two fitters, sometimes the production head doing it alongside his own job.

That difference changes what good software looks like, and almost every feature comparison you will read ignores it.

A small plant needs four things to work on the first day, and can do without everything else for a year:

  • A machine list that somebody can finish in an afternoon. Not an asset hierarchy with six levels. Thirty to sixty machines, five fields each.
  • A way for an operator to report a fault in seconds, without an account, without training, on the phone he already owns.
  • Preventive maintenance that generates its own due dates, so nobody has to remember to look at a calendar.
  • Cost against the machine, in rupees, so the spares argument with the owner becomes a number instead of an opinion.

Everything else — criticality scoring, condition monitoring, multi-plant roll-ups, custom dashboards — is weight you carry without using.

When an SME should not buy software yet

This is worth saying plainly, because most vendors will not.

If you have around thirty machines, one maintenance engineer, and a spreadsheet that is genuinely kept up to date, you do not have a software problem. Buying a system to fix a discipline problem gives you an expensive spreadsheet with a login screen, and six months later nobody opens it.

Buy when two or more of these are true:

  • More than one person needs to update the same maintenance record on the same day.
  • You cannot answer how many times a machine failed this year without losing an afternoon.
  • The PM schedule is followed in the file and not on the floor, and nobody can prove which.
  • A warranty or AMC claim was refused, or nearly refused, because the evidence was not in a form the OEM accepts.
  • The person who holds the plant's maintenance history in his head is close to retirement, or resigning.

That last one has started more CMMS purchases in Indian SMEs than any feature list ever has.

Preventive maintenance software for a small team

For an SME, preventive maintenance is usually the reason for buying and the first thing that fails.

The failure is predictable: somebody builds a task library of four hundred jobs across every machine, the plan generates two hundred jobs in month one, the team of three completes forty, and by month three everyone has agreed to ignore the overdue list. The programme dies of ambition.

What works instead:

1. One PM per critical machine. The manufacturer's basic service, or whatever your most experienced fitter says should happen monthly. Nothing more in the first quarter.
2. Spread them so no week carries more hours than you have. Three people is about a hundred and twenty hours a week before breakdowns take their share, and breakdowns will take a third of it.
3. Let the software generate due dates from running hours where it matters — compressors, DG sets, anything the OEM specifies in hours rather than months.
4. Watch what gets missed and why for two months before adding a single extra task.

A small plant that completes eight PMs a month for a year is in far better shape than one that plans eighty and completes twenty.

What it costs, and what it really costs

Licences for this segment are usually charged per user per month, and for a maintenance team of three or four the licence is genuinely not the expensive part.

The costs that decide whether the money was worth spending:

  • Building the machine list. Your team's time, a week or two of part-time work. The single biggest reason SME implementations stall.
  • The habit change. Three months of technicians stamping a job when they finish it rather than at shift end. This is the actual implementation.
  • Phones and stickers. QR labels that survive a plant floor, and a usable phone per technician shift. Many SMEs already have both.

There is no enterprise software here: no consultant, no six-month project, no server. If a vendor quotes you an implementation fee larger than a year of licence, you are being sold an enterprise deployment you do not need.

Questions to ask a vendor, as an SME

Feature lists do not predict whether it survives. These do.

1. Can an operator report a breakdown with no login? If reporting needs an account, faults get reported verbally and your data is wrong from day one.
2. Does it work on a cheap phone with a weak signal? Ask them to demonstrate with the wifi off.
3. Can my fitter use it in Hindi, or his own language? For a plant where the shop floor does not work in English, this decides adoption on its own.
4. What happens when my one maintenance engineer leaves? The point of the system is that the history stops living in his head.
5. Can I start with thirty machines and add the rest later? Any answer that requires a complete asset register before go-live should end the conversation.
6. What does it cost to leave? Ask how you export your own data, in what format. A good vendor answers immediately.

The rollout for a plant with no IT team

Ninety days, part-time, no consultant.

Month one. Load the machines where a stoppage actually hurts. Five fields each: make, model, serial, location, who is responsible. Put QR stickers on them. Start taking breakdown reports from the floor. Nothing else, no dashboards.

Month two. One PM per critical machine. Let due dates generate. Collect the reasons jobs get missed; those reasons are the most useful data you will gather all year.

Month three. Bring downtime hours, downtime cost and PM compliance into the daily production meeting, where somebody who was there can correct a wrong number. Only after that does it go into a monthly review for the owner.

Spares, contracts and analytics belong to the second quarter. An SME that switches everything on in month one is running a parallel paper system by month three.

Will our technicians use it if they are not comfortable in English?

Only if it works in the language they use. Ask any vendor to show the technician screens in Hindi or your regional language before you buy, because on a shop floor that does not operate in English this single question decides adoption.

What happens to our data if we leave?

Ask before you sign, and expect a straight answer: your asset register, work-order history and costs exported in a standard format you can open in Excel. A vendor who is vague about leaving is telling you something about staying.
